Abstract

Abstract: Cold spray is a rapidly advancing solid-state deposition technology for coating and repairing metal-alloy components, valued for minimizing oxidation and phase transformation compared to conventional thermal spray. This study analyzes research trends on mechanical properties, wear resistance, corrosion, and fatigue/fracture mechanisms of cold-sprayed metal-alloy coatings from 2020-2025 publications, using a Systematic Literature Review (SLR) guided by PRISMA 2020. Literature searching via Publish or Perish on the Scopus database yielded 200 initial records; after title screening and eligibility assessment, 18 articles met the inclusion criteria for synthesis. Results show: (1) research concentrated in 2020 (9 of 18 articles, 50.0%) with consistently high citation impact across the period; (2) research focus was dominated by wear/tribological behavior studies (33.3%), followed by microstructure and process modeling and general application reviews (16.7% each); (3) hard reinforcing phases (WC, TiC, CoCr) consistently improved wear resistance, while residual porosity and inter-particle bonding quality remained dominant factors affecting fatigue, fracture, and corrosion performance. VOSViewer bibliometric analysis revealed close linkage among eight key terms within one coherent thematic cluster. This study concludes that optimizing process parameters to minimize porosity and maximize inter-particle bonding is the most crucial direction for future structural applications of cold spray coatings/repairs on metal alloys.Keywords: Cold Spray; Fatigue And Fracture Mechanism; Wear Resistance; Corrosion; Metal Alloy.
