Abstract

Changes in workspace functionality, such as the elimination of temporary warehouse or buffer areas, often trigger complex material flow inefficiencies in the end-of-line production. This study aims to identify inefficiency patterns in process flows and design optimal alternative facility layouts in the packaging area of PT A.W Faber-Castell Indonesia. The research methodology integrates Systematic Layout Planning (SLP) for functional proximity improvement, coupled with the Operation Process Chart (OPC) as a quantitative tool for process time mapping. The OPC mapping identified 21 process elements with a total standard time of 47 minutes, revealing that the delay activity at the conveyor system intersection serves as a significant source of non-value-added waste (5 minutes). Based on the Activity Relationship Chart (ARC) and Activity Relationship Diagram (ARD) analysis, two alternative layouts were proposed. Layout Option 1 was selected as the optimal solution because it successfully centralized the material flow into a single linear main conveyor line, relatively shortened the conveyor length from 91.3 meters to 79,4 meters, and positioned adaptive storage racks directly at each process station to eliminate dependency on a separate warehouse. The novelty of this study lies in combining the qualitative-functional analysis of SLP with the quantitative process mapping of OPC to resolve layout problems triggered by workspace functional changes, a case study that remains under-explored in packaging area layout literature. This study provides practical implications for management to achieve a leaner, more organized, and highly responsive packaging line against production capacity dynamics.
