Abstract

The development of electronic fuel injection (EFI) technology and the growing use of ethanol-blended fuels have introduced new challenges for motorcycle fuel systems, particularly injector performance and reliability. Commercial injector testers are relatively expensive and often use closed architectures, limiting their accessibility for small workshops and educational laboratories. This study aimed to design and develop a web-based injector characteristic testing control system using an ESP32-S3 CAM microcontroller and to evaluate its performance. An engineering design method with a quantitative testing approach was applied. The system was designed to conduct fuel volume, spray pattern, and leakage tests by controlling engine speed simulation (RPM), duty cycle, and test duration through a web interface. The ESP32-S3 CAM generated pulse-width modulation (PWM) signals to actuate the injector and provided real-time visual monitoring through an integrated camera. The results showed that the system successfully executed the intended testing functions. Increasing RPM, duty cycle, and test duration produced proportional increases in injected fuel volume. Linearity analysis indicated that injector responses were generally linear with respect to changes in RPM and duty cycle. Repeatability testing produced maximum coefficient of variation values of 1% for injector 1 and 2% for injector 2, indicating good measurement consistency. Spray pattern testing showed a uniform cone-shaped atomization pattern. In contrast, leakage testing confirmed the absence of fuel droplets under inactive conditions. These findings demonstrate that the developed ESP32-based tester provides a low-cost, flexible, and practical alternative for evaluating motorcycle injector characteristics in workshop and laboratory settings, especially where standardized diagnostic equipment is not readily available.

Abstract

Special service tools are essential in maintenance and repair processes, aiming to facilitate work. One of the primary maintenance and repair areas in vehicles is the braking system, which requires specialized tools. This study designed and developed a tool to assist with the maintenance and repair of the vehicle brake system. The objectives of this study were to create a sliding calliper extractor for front brakes and to evaluate its performance. The second step involved creating an illustration of the new method and designing the tool. Load testing and design analysis were conducted before production. Design evaluation was necessary before entering the manufacturing stage, and finally, performance testing and evaluation data were collected to ensure conformity with the initial design. The steps resulted in a sliding calliper tool with dimensions of 120 mm x 65 mm x 35 mm, a weight of 0.742 kg, and tensile strength of up to 650 N/65 kg. Testing on the front brake calliper of a Suzuki vehicle demonstrated the tool’s effectiveness in removing calliper pins at a load limit of 650 N. Performance tests confirmed the tool’s functionality and alignment with the initial design. The extractor successfully removed pins with an average load of 500 N/50 kg. The tool was simple and user-friendly, with testing showing no deflection, and no scratches or damage were observed on components around the pin during pin extraction. This result was supported by simulation analysis, where the equivalent stress under a 489 N/49 kg limit load was 47.043 MPa.

Abstract

Efficiency in the vehicle maintenance process is a major concern considering that it can have an impact on saving time, improving accuracy and minimizing operational costs. The use of innovative tools is expected to increase efficiency in the vehicle maintenance process. The current manual lubricant filling process proves to be time-consuming, requires extra labor, and is prone to inconsistency, which can lead to bearing damage. This research focuses on the design and manufacture of a lubricant filling tool for wheel hub bearings on Hino Series vehicles, which aims to improve maintenance efficiency at Hino Mitra Pratama Mobilindo Solo. The tool is designed using the ADDIE model, which includes needs analysis, design, development, and testing stages. The tool consists of a frame, arm holder, lubricator housing, and pressure plate, all of which are designed to ensure proper lubrication and minimize contamination. Tests show that the tool significantly reduces lubricant filling time, with a 418% increase in efficiency compared to the manual method. It also delivers more consistent results, improving work efficiency and productivity.

Abstract

This study focuses on developing a vibration level monitoring system for a drum tester machine, utilizing the ADXL345 sensor in conjunction with the ESP32 microcontroller and a web-based monitoring platform. The system was implemented at PT Astra Daihatsu Motor's Sunter Assembly Plant (SAP) located in Jakarta, Indonesia, for large-scale industrial use. The design aimed to boost precision in vibration monitoring and elevate workforce productivity. The sensor collects data, which is then sent to a MySQL database and shown in real-time on an LCD and through a Grafana-based web interface. Functional tests verified that all components performed as specified. The ESP32 microcontroller provided reliable Wi-Fi connectivity, and the ADXL345 sensor showed impressive accuracy in detecting vibration changes in both static and dynamic situations. Performance tests conducted over eight hours, with data collected at one-minute intervals, demonstrated consistent readings across all axes (X, Y, Z), highlighting the system's reliability. The implementation of this system resulted in enhanced efficiency in machine monitoring. The inspection interval has been extended from two weeks to one month, which has reduced the workforce requirements from two workers to one. Moreover, the time required for inspection was reduced from 20 minutes to only one minute. To summarize, this vibration monitoring system enhances the accuracy of real-time data, improves workforce efficiency, and ensures reliable monitoring of machine conditions. This offers a creative approach for industrial uses, enhancing operational efficiency and ensuring workplace safety.

Abstract

The objectives of this study are: (1) To optimize the production process activities of Cover Housing BZ 020 production by implementing an 8-step improvement to increase production capacity. (2) To determine the comparison of the production capacity value of Cover Housing BZ 020 before and after the improvement. (3) To determine the activities that can be optimized to increase the production capacity of Cover Housing BZ 020 production. The method used in this research is the 8-step improvement research method approach. The data collection techniques used are (1) Observation and (2) Documentation. Meanwhile, the research instruments used are (1) Logbook, (2) Observation Sheet, and (3) Cellphone. The data analysis used is descriptive, comparing production capacity and operator activities. The results of this study indicate that: (1) Implementation of the 8-step improvement can be done at PT. Gemala Kempa Daya and is in accordance with the applicable standard SOP. (2) The results obtained after the improvement of production capacity are from 360 units/hour to 468 units/hour, or an increase of 30%. As a result of this improvement, the company also recorded a profit of IDR 55,800,000.00 per year. (3) By adding an extension conveyor, it can shorten the duration of two of the four operator work activities. The decrease in cycle time from 10 seconds to 8 seconds is due to optimizing work activities.
