Abstract

PT. XYZ is a manufacturing company engaged in processing raw paper materials. The paper is processed into finished products such as release liners, label stickers, and digital printing media. PT XYZ faces challenges in managing its raw material inventory, particularly for the packaging support materials. The company offers 66 types of products, several of which require specific raw materials, and the demand for each product varies and is not consistent. To address this issue, inventory control methods such as Fixed Order Interval (FOI) and Min-Max can be applied. These methods help determine the optimal quantity of raw material procurement and minimize inventory costs. Based on the calculations, the FOI method resulted in the lowest total inventory cost, amounting to IDR 128,748,345, compared to the company’s current policy, which amounts to IDR 137,694,671. The difference in total inventory cost between the FOI method and the company’s policy is IDR 8,946,326, or approximately 6.5% lower.

Abstract

PT XYZ is a metal manufacturing company that produces various components based on Make to Stock and Make to Order systems. However, the company faces efficiency challenges, particularly on the production line for oil palm pole clamps, where significant time and energy waste leads to customer delivery delays. This study applies the lean manufacturing approach to identify and reduce this waste. Process analysis successfully identified three dominant types of waste: motion, inventory, and waiting, with motion being the largest contributor at 21.66%. Based on these findings, a series of improvements were proposed, including standardized work procedures, 5S implementation, visual management, and operator training. The implementation of these proposals resulted in a 10.55% improvement in total production process efficiency. This gain was achieved entirely by eliminating Non-Value Added (NVA) activities, without altering core Value-Added (VA) processes.

Abstract

UD. Santoso Mandiri is a company engaged in the furniture industry and applies a make-to-order system in producing chairs. The company faces an imbalance in the production line, particularly at the bending and welding stations, which leads to work accumulation. This study aims to minimize delays at workstations to achieve a balanced production line. Data were collected through observation and interviews, then analyzed using the Ranked Positional Weight and Region Approach methods. The results showed that the Ranked Positional Weight method provided more optimal outcomes, with a proposed reduction in the number of workstations from five to three. The grouping of work elements was carried out based on priority order and completion time. As a result, line efficiency increased to 72.95%, while balance delay decreased to 27.05%. This study is expected to help create a more balanced workflow and reduce delays in the production process.

Abstract

This research aims to develop a systematic raw material planning and control strategy for the production of three motorcycle components—center stands, footrests (bastep), and handlebars—at UD KS Pro, in order to minimize inventory costs and prevent both shortages and excess of raw materials. The company currently faces inefficiencies in managing raw materials, particularly iron pipes and iron plates, due to the absence of a structured planning method. This study employs a Material Requirement Planning (MRP) approach using historical demand data, the Master Production Schedule (MPS), and the Bill of Materials (BOM). The analysis process includes demand forecasting using the Moving Average method, calculating net material requirements, determining safety stock, reorder points, and lot sizing. The results show that implementing MRP helps the company optimize order quantities, reduce stock imbalance risks, and improve both cost efficiency and production continuity. This research is expected to serve as a reference for UD KS Pro in making more accurate and structured inventory management decisions.

Abstract

Waste is an element that must be minimized in order to improve efficiency. This study aims to identify and minimize waste in the automotive mat production process at PT XYZ using a lean manufacturing approach. The main issues identified include high delays between processes, inefficient operator movements, suboptimal material flow. Through field observations, value stream mapping (VSM) analysis, and root cause analysis (RCA) using the 5 Whys method, the primary causes of waste were found to be a non-linear factory layout, accumulation of work in process (WIP), and suboptimal coordination and standardization between workstations. Proposed improvements include the implementation of 5S principles to organize the workspace and reduce buildup, optimization of material flow using floor markings and strategic buffers, as well as production line balancing and the adoption of a pull production system. These improvements are expected to enhance efficiency, reduce waste, and create a leaner and more competitive production process at PT XYZ.

Abstract

PT. XYZ is a company engaged in the manufacturing sector (manufacturing automotive spare parts) with a production process using fine blanking machines and international standard press machines. Based on the data obtained, related to product quality, there are problems that occur during the production process and product results. These problems are related to the level of defects in the production process. From historical production data from July to November 2022, sprocket products contribute the most defective products, both congenital physical defects of the material itself and during the production process such as dakon, scratch, crack/hadan, and burry, which can affect the quality specifications that have been set with a tolerance limit of 0.4%. In general, defective sprocket products can still be reworked, but it takes a long time, so the company will be greatly disadvantaged because production costs will soar. Therefore, based on these problems, the researcher uses the American Military Standard (Mill STD 105D) and American Military Standard (Mill STD 414) methods, which aim to look at aspects of the causes of defects, the level of defects on sprockets, and provide advice to companies on how to minimize sprocket product failure. Based on the results of research conducted on quality control planning using this method, it is known that the results of inspection can be accepted as passing when the number of variable defects is less than 6 pcs in 13 pcs for major defects, while minor defects can be accepted as passing when the number of attribute defects is less than 15 pcs in 200 pcs.

Abstract

PT. XYZ is a Foreign Investment (PMA) company that specializes in the plastic cosmetic packaging printing industry and produces more than a thousand packaging variants. This research focuses on the assembly part of the DK-274 baby powder packaging. The problem found in this research is the delay in achieving the demand target which originates from worker fatigue due to work pressure and other factors during the production process. In this research, workload measurements will be carried out and determine the optimal or ideal number of workers to meet demand. By using several research methods, including work sampling and work load analysis (WLA), which functions to determine the workload and the optimal number of workers. After the method was applied, the results showed that assembly of the DK-274 baby powder packaging product required a manufacturing time of 1.40 minutes per product unit with an average workload of 109.04% (overload). From the results of this research, the labor solution used in assembly DK-274 baby powder packaging uses 7 workers and 1 automatic press machine. By calculating using work load analysis, it was found that there was no additional workforce. The production alternative requires the company to provide overtime for 7 workers. With this implementation, the company only incurs less costs compared to increasing the number of workers

Abstract

Camel Mandiri is an industrial home engaged in manufacturing that produces products in the form of Adjuster bolts and Adjuster nails. The raw materials used by the business he runs are in the form of bolts, nails, and HDPE plastic pellets which are processed using a semi-injection machine. Camel Mandiri is currently experiencing problems in planning a production plan for the products it produces. Fluctuating demand and the absence of proper production planning make companies experience excess and shortage of product inventory, if they experience excess production, it will cause the accumulation of inventory in the storage space. With the accumulation of inventory, the production process is stopped due to insufficient storage space. This study aims to provide a proposal for the right production planning in the order of the production process with the Run Out Time (ROT) method to calculate and determine which products will be produced first in order to meet all consumer demands according to the production capacity and it is expected that all finished product supplies will run out at the same time. Some of the improvement scenarios in production planning carried out are the second scenario, namely weekly production, while the second scenario uses production on a 10-day working basis. The amount of costs obtained / incurred from the second scenario in reducing the cost of raw materials is Rp. 678,395,913,-. These results are smaller than those obtained by companies that do not have aggregates in their production planning.
