Abstract

Gunung Timur Tire Retreading SME, located in West Dumai District, Dumai City, is experiencing inefficiencies in its facility layout. These inefficiencies result in irregular workflows, longer material handling distances, and suboptimal space utilization, which directly affect operational efficiency and productivity. This study aims to improve the facility layout to enhance workflow efficiency through the application of the Systematic Layout Planning (SLP) method and a graph-based approach. The research process includes field data collection, preparation of the operation process chart, from-to chart, activity relationship chart, relationship diagram, space requirement calculation, as well as the design and evaluation of alternative layouts. The analysis results show that the proposed layout using the SLP method reduced the total material handling distance from 545.71 meters to 346.8 meters, while the layout using the graph-based method resulted in a distance of 391.3 meters. The layout proposed using the SLP method demonstrated the highest efficiency, achieving a 36.45% reduction in material handling distance, improved workflow organization, and more optimal space utilization. Eventually, the implementation of the SLP method offers a strategic solution to improve the operational efficiency and productivity of the tire retreading IKM.

Abstract

Dianeka Furniture, a small-scale industry located in South Dumai, is experiencing inefficiencies in its production facility layout, characterized by irregular workflow, long material handling distances, and poor workspace utilization. These issues have led to decreased production efficiency and increased waste of time and labor. This research aims to redesign the facility layout in a more systematic and efficient manner to support smoother production processes and improve productivity. The methods applied in this study are Systematic Layout Planning (SLP) and the Graph-based method, focusing on the analysis of activity relationships and material movement distances. Data were collected through direct observation, interviews, and documentation of production activities. The results show that the proposed layout using the SLP method reduced the total material handling distance from 121 units to 97.8 units. Meanwhile, the layout generated using the Graph-based method achieved even better results, reducing the total distance to 96.2 units, which represents a 13.7% reduction compared to the initial layout. In addition to minimizing material movement, the proposed layouts also improved workflow and space utilization. Therefore, the Graph-based method proved to be more effective in optimizing the facility layout at Dianeka Furniture and can serve as a strategic solution to enhance operational efficiency and overall productivity.

Abstract

The automotive battery manufacturing industry faces challenges in the effectiveness of its machine maintenance systems, particularly in the heat seal machine, which recorded the highest downtime with a total of 12,722 minutes and 434 occurrences from April 2024 to March 2025. This study aims to identify waste in breakdown maintenance activites, analyze the root causes, and provide improvement recommendations based on lean maintenance, The method used is Maintenance Value Stream Mapping (MVSM) to identify value-added (VA) and non-value-added (NVA) activities, and to calculate maintenance efficiency using indicators such as MTTO, MTTR, MTTY, and MMLT. In addition, root cause analysis is conducted using the five whys method and data collection through observation, interviews, and focus group discussion (FGD). The results show that maintenance efficiency is only 32.97% with NVA activities dominating at 67.03%. The identified types of waste include waiting, motion, process, and defects. The proposed improvements include the implementation of floation technicians, addition of trolleys, digitalization of the maintenance system using a Computerized Maintenance Management System (CMMS), and placement of toolboxes and equipment trolleys on the production floor. The implementation of the future state map shows an increase in efficiency to 38.22% and a reduction of NVA activities to 61.78%. These results indicate that the lean maintenance approach through systems.

Abstract

This research was conducted at PT. XYZ, a company that manufactures carbon rods, by applying the Six Sigma method using the DMAIC and FMEA approaches. The data is taken from production results during the period April 2024 to March 2025, which shows an average defect rate of 4.9%. The initial stage of the research begins with identifying critical to quality (CTQ), which is the need for high-quality carbon rod products that are able to meet customer demand consistently. Process mapping and quality performance calculation were carried out using the Six Sigma method, which resulted in a DPMO value of 6,997 and a sigma level of 3.96. These results show that the production process needs to be improved. The main causes of defects are analyzed using a cause-and-effect diagram based on five types of defects, namely fracture, chipping, cracking, perforation, and tilted position, which are influenced by human factors, machines, methods, and working environments. through FMEA analysis, it was found that the causes of failure with the highest FRPN values were found, such as engine speed that was too high, cleanliness of machinery and other production equipment that is not observed or neglected, and errors in engine adjustment. Proposed improvements are carried out with a Kaizen approach through 5S and five M-checklists, and are implemented in the form of SOPs and checksheets. As a result, the defect rate was successfully reduced from 4.9% to 3.5%.

Abstract

This safety shoe company is a manufacturing company that faces various quality issues, such as defects in stitching, leather, mismatched shoe pairs, and incomplete components. Based on production data from March 2024 to February 2025, the most dominant defects were “Mismatched Pairs” and “Incomplete Components,” with a total of 3,694 defective pairs out of 120,000 produced, resulting in a DPMO value of 7,695.83. This study aims to identify the root causes of these defects and design quality improvement solutions using the New Seven Quality Tools and PokaYoke methods. Data were collected through field observations and literature reviews, then analyzed using tools such as the Pareto Diagram, Affinity Diagram, Interrelationship Diagram, Tree Diagram, and Matrix Analysis. The results show that immediate corrective actions include the development of standard operating procedures (SOPs), routine socialization, daily briefings, improved lighting, and component replacement. Long- term solutions, such as adding conveyor belts and implementing preventive maintenance, could not yet be executed due to time and cost constraints. Implementation efforts focused on developing a Poka Yoke-based SOP at the packing station as a concrete step toward improving product quality.

Abstract

The objective of this research is to develop prioritized indicators for companies by designing performance measurement using the Green Supply Chain Management (GSCM) approach, Key Performance Indicators (KPI), Supply Chain Operations Reference (SCOR) model, Objective Matrix (OMAX), and Traffic Light System to analyze environmentally friendly logistics strategies and concepts in support of corporate sustainability and efficiency. This study was conducted on a footwear manufacturing company. The performance measurement design, based on the green supply chain management concept aligned with the company's vision and mission, resulted in the identification of 45 key performance indicators. The company then selected 20 indicators out of the 45 proposed for further modeling using the Green SCOR method, which includes five perspectives: plan, source, make, deliver, and return. Performance scores were then calculated using the Objective Matrix (OMAX) and the Traffic Light System. The results showed that 12 indicators were marked green, 6 were yellow, and 2 were red. Each perspective received a score as follows, return 9.090, delivery 8.402, source 7.589, make 7.333, and plan 6. The plan perspective received the lowest score, indicating that immediate improvements should be made in the plan perspective, particularly regarding unmet indicators, to achieve the company’s performance targets.

Abstract

This manufacturing company operates in the automotive industry with a Make to Order (MTO) production system, producing motorcycle engine components. Observations revealed production inefficiencies due to waste in the form of waiting time and excessive motion, leading to increased operational time and costs. This study aims to identify sources of waste, analyze root causes, and propose improvements using the Green Lean Manufacturing approach, which emphasizes both production efficiency and environmental considerations. The methods applied include Value Stream Mapping (VSM), Fishbone Diagram, 5 Why’s analysis, and system dynamics simulation. Based on the Current VSM analysis, the lead time was 268.21 minutes with a Process Cycle Efficiency (PCE) of 77.32%. Proposed improvements include relocating materials closer to machines, preparing tools before production, and adding workplace facilities. The Future VSM showed a lead time reduction of 17.92 minutes and a PCE increase of 1.17%. From the three simulated scenarios, ANOVA test results indicated that Scenario 3 was the most effective in reducing motion waste, while Scenario 2 best reduced waiting time. Both scenarios demonstrated the effectiveness of continuous lean implementation over a five-year period.

Abstract

Metal plating and stamping companies face greater challenges in managing waste, energy consumption, and selecting environmentally friendly raw materials. Therefore, the performance of Green Supply Chain Management (GSCM) is crucial to support the sustainability of business operations. This study aims to analyze the GSCM performance in a metal plating and stamping company by using an integrative method combining Green SCOR, Analytical Hierarchy Process (AHP), Objective Matrix (OMAX), and the Traffic Light System (TLS). The Green SCOR model is used to identify the five main processes in the supply chain, AHP is used to determine the priority weights of each performance indicator, and OMAX is applied to measure and evaluate the company’s actual GSCM performance. The results of the study identify which indicators within the overall supply chain process require improvement. Based on the findings, 12 indicators fall into the green category, 2 indicators are categorized as yellow, and 7 indicators are categorized as red. The yellow and red indicators need to be improved in order to enhance the company’s future GSCM performance.

Abstract

The manufacturing industry contributes significantly to carbon emissions and environmental pollution, particularly in the production of carbon rods. PT. XYZ, as a carbon rod manufacturer, faces challenges in managing CO₂ emissions and solid waste efficiently. This study aims to analyze environmental impacts and formulate appropriate Green Manufacturing strategies to support sustainable waste and emission management. The methods used are SWOT analysis to identify internal and external factors, and the Analytical Hierarchy Process (AHP) to determine strategic priorities based on ISO 14001 criteria. The results show that the most suitable strategy is the Strength–Opportunity (SO) approach with a total weight of 4.62, which focuses on optimizing baking process facilities and collaborating with certified waste treatment partners to reduce emissions and environmental impact
